Summary of Flow Metering Options for Injector Characterization

A review was conducted of the various fuel injector flow rate measurement methods that are commercially available. The scope of the review was primarily focused on the gasoline applications of Port Fuel Injection (PFI) and Direct Injection Spark Ignition (DISI), but Diesel applications were reviewed as well. These flow meters were compared at the Powertrain & Fuel Subsystems Laboratory (PFSL) of Ford Motor Company. The purpose of this paper is to review the capabilities of each flow meter that is commercially available for use in injector characterization benches and engine test beds.

The New Ford 6.7L V-8 Turbocharged Diesel Engine

A new diesel engine, called the 6.7L Power Stroke® V-8 Turbocharged Diesel, and code named "Scorpion" has been designed and developed by Ford Motor Company for the full-size pickup truck and light commercial vehicle markets. It incorporates the latest design technology to meet 2010 model year emission regulations for both chassis and dynamometer-based certifications, and is compatible with up to B20 biodiesel fuel. The engine is an entirely new 90 degree V-8 design featuring inboard exhaust, piezo common rail fuel injection, a new dual compressor wheel turbocharger, and dual loop cooling systems. The 6.7L is Ford's first diesel engine designed for the North American pickup and light commercial truck market.

Wall Film Dynamics Modeling for Impinging Sprays in Engines

This paper proposes a film dynamics model for liquid film resulting from fuel spray impinging on a wall surface. It is based on a thin film assumption and uses numerical particles to represent the film to be compatible with the particle spray models developed previously. The Lagrangian method is adopted to govern the transport of the film particles. A new, statistical treatment was introduced of the momentum exchange between the impinging spray and the wall film to account for the directional distribution of the impinging momentum. This model together with the previously published models for outgoing droplets constitutes a complete description of the spray wall impingement dynamics. For model validation, films resulting from impinging sprays on a flat surface with different impingement angles were calculated and the results were compared with the corresponding experimental measurements.

Modeling Transient Fuel Effects with Variable Cam Timing

The physics of the mixture preparation process plays a critical role in transient engine control, a key enabler for satisfying increasingly stringent emissions requirements. This paper presents a fully transient, coupled model in Modelica for the liquid fuel behavior and thermodynamic engine cycle including thermal effects for a port fuel injection engine. Details of both the liquid fuel transport and cycle simulation models are provided. The integrated model is used to examine the effects of variable cam timing on the transient fuel behavior including comparisons between simulation results and experimental data under a variety of engine operating conditions.

Effects of Fuel Injection Pressure in an Optically-Accessed DISI Engine with Side-Mounted Fuel Injector

This paper presents the results of an experimental study into the effects of fuel injection pressure on mixture formation within an optically accessed direct-injection spark-ignition (DISI) engine. Comparison is made between the spray characteristics and in-cylinder fuel distributions due to supply rail pressures of 50 bar and 100 bar subject to part-warm, part-load homogeneous charge operating conditions. A constant fuel mass, corresponding to stoichiometric tune, was maintained for both supply pressures. The injected sprays and their subsequent liquid-phase fuel distributions were visualized using the 2-D laser Mie-scattering technique. The experimental injector (nominally a hollow-cone pressure-swirl design) was seen to produce a dense filled spray structure for both injection pressures under investigation. In both cases, the leading edge velocities of the main spray suggest the direct impingement of liquid fuel on the cylinder walls.

Fuel-Air Mixing Homogeneity and Performance Improvements of a Stratified-Charge DISI Combustion System

A CFD based design optimization methodology was developed and adopted to the development of a stratified-charge direct-injection spark ignition (DISI) combustion system. Two key important issues for homogeneous charge operation, volumetric efficiency and mixing homogeneity, are addressed. The intake port is optimized for improved volumetric efficiency with a CFD based numerical optimization tool. It is found that insufficient fuel-air mixing is the root cause for the low rated power of most DISI engines. The fuel-air mixing in-homogeneity is due to the interaction between intake flow and injected fuel spray. An injector mask design was proposed to alleviate such interaction, then to improve air-fuel mixture homogeneity. It was then confirmed with dynamometer testing that the optimized design improved engine output and at the same time had lower soot and CO emissions.

Multiple Injections with EGR Effects on NOx Emissions for DI Diesel Engines Analyzed Using an Engineering Model

Multiple injection tests were carried out using a 1.2-liter 4-cylinder Ford DIATA (Direct Injection Aluminum Through-bolt Assembly) engine at various operating conditions. The results were simultaneous reductions in NOx and soot emissions. An engineering model based on characteristic times, with consideration of both thermal and N2O formation kinetics, is utilized to gain insight into the reasons for NOx reduction due to multiple injections. Stoichiometric combustion is assumed for NO formation. In this research, normalization and parametric studies are used to study the effects of injection timing, fuel quantity per injection pulse, and injection rate on NOx emissions. NO formation is reduced by modifications that lower stoichiometric flame temperature at the start of combustion of fuel injection pulses or decrease time spent by a fluid element in the stoichiometric zone.

Adaptive Algorithm for Engine Air – Fuel Ratio Control with Dual Fuel Injection Systems

Dual fuel injection systems, like PFI+DI (port fuel injection + direct injection system) are being increasingly used in gasoline engine applications to increase the engine performance, fuel efficiency and reduce emissions. At a given engine operating condition, the air/fuel error is a function of the fraction of fuel injected by each of the fuel systems. If the fraction of fuel from each of the fuel system is changed at a given operating condition, the fuel system error will change as well making it challenging to learn the fuel system errors. This paper aims at describing the adaptive fueling control algorithm to estimate the fuel error contribution from each individual fuel system. Considering the fuel injection system slope errors to be the significant cause for air-fuel errors, a model structure was developed to calculate the fuel system adaptive correction factor as a function of changing fraction of fueling between the fuel systems.

Advanced Predictive Diesel Combustion Simulation Using Turbulence Model and Stochastic Reactor Model

Today numerical models are a major part of the diesel engine development. They are applied during several stages of the development process to perform extensive parameter studies and to investigate flow and combustion phenomena in detail. The models are divided by complexity and computational costs since one has to decide what the best choice for the task is. 0D models are suitable for problems with large parameter spaces and multiple operating points, e.g. engine map simulation and parameter sweeps. Therefore, it is necessary to incorporate physical models to improve the predictive capability of these models. This work focuses on turbulence and mixing modeling within a 0D direct injection stochastic reactor model. The model is based on a probability density function approach and incorporates submodels for direct fuel injection, vaporization, heat transfer, turbulent mixing and detailed chemistry.

A Comparison of Four Methods for Determining the Octane Index and K on a Modern Engine with Upstream, Port or Direct Injection

Combustion in modern spark-ignition (SI) engines is increasingly knock-limited with the wide adoption of downsizing and turbocharging technologies. Fuel autoignition conditions are different in these engines compared to the standard Research Octane Number (RON) and Motor Octane Numbers (MON) tests. The Octane Index, OI = RON - K(RON-MON), has been proposed as a means to characterize the actual fuel anti-knock performance in modern engines. The K-factor, by definition equal to 0 and 1 for the RON and MON tests respectively, is intended to characterize the deviation of modern engine operation from these standard octane tests. Accurate knowledge of K is of central importance to the OI model; however, a single method for determining K has not been well accepted in the literature.

Optical Methodology for Characterization of a Gasoline Direct Injection Closing Event Droplet Distribution

The characteristics of gasoline sprayed directly into combustion chambers are of critical importance to engine out emissions and combustion system development. The optimization of the spray characteristics to match the in-cylinder flow field, chamber geometry, and spark location are vital tasks during the development of an engine combustion strategy. Furthermore, the presence of liquid fuel during combustion in Spark-Ignition (SI) engines causes increased hydro-carbon (HC) emissions [1]. Euro 6, LEVIII, and US Tier 3 emissions regulations reduce the allowable particulate mass significantly from the previous standards. LEVIII standards reduce the acceptable particulate emission to 1 mg/mile [2]. A good DISI strategy vaporizes the correct amount of fuel just in time for optimal power output with minimal emissions. The opening and closing phases of DISI injectors is crucial to this task as the spray produces larger droplets during both theses phases.

A Model-Based Analysis on Size Distribution and Rate of Evaporation for Fuel Drops in a Gasoline Spray in the Engine

Good understanding of fuel sprays in the engine cylinder is crucial to optimizing the operation of direct injection gasoline engines. In this paper, a detailed analysis is conducted on direct gasoline injection sprays from a multi-hole injector. Penetrations and angles of the sprays are characterized with a homogeneous model for the fuel spray. The drop size distributions in the sprays are analyzed using an empirical distribution model. Predicted spray penetrations, spray angles, and drop size distributions under three different injection pressures are compared with the measurements for injection pressures = 40, 100 and 150 bar and good agreements are observed. Transient evaporation rates are also studied for fuel drops in an environment simulating the cylinder condition during the intake stroke of a direct injection gasoline engine.

Investigation of Combustion Knock Distribution in a Boosted Methane-Gasoline Blended Fueled SI Engine

The characteristics of combustion knock metrics over a number of engine cycles can be an essential reference for knock detection and control in internal combustion engines. In a Spark-Ignition (SI) engine, the stochastic nature of combustion knock has been shown to follow a log-normal distribution. However, this has been derived from experiments done with gasoline only and applicability of log-normal distribution to dual-fuel combustion knock has not been explored. To evaluate the effectiveness and accuracy of log-normal distributed knock model for methane-gasoline blended fuel, a sweep of methane-gasoline blend ratio was conducted at two different engine speeds. Experimental investigation was conducted on a single cylinder prototype SI engine equipped with two fuel systems: a direct injection (DI) system for gasoline and a port fuel injection (PFI) system for methane.

Development of a Transient Spray Cone Angle Correlation for CFD Simulations at Diesel Engine Conditions

The accurate modeling of fuel spray behavior under diesel engine conditions requires well-characterized boundary conditions. Among those conditions, the spray cone angle is important due to its impact on the spray mixing process, flame lift-off locations and subsequent soot formation. The spray cone angle is a highly dynamic variable, but existing correlations have been developed mainly for diesel fuels at quasi-steady state and relatively low injection pressures. The objective of this study was to develop spray cone angle correlations for both diesel and a light-end gasoline fuel over a wide range of diesel-engine operating conditions that are capable of capturing both the transient and quasi-steady state processes. Two important macroscopic characteristics of solid cone sprays, the spray cone angle and spray penetration, were measured using a single-hole heavy-duty injector using two fuels at diesel engine conditions in an optical constant volume vessel.

A Combustion Model for Multi-Component Fuels Based on Reactivity Concept and Single-Surrogate Chemistry Representation

High fidelity engine simulation requires realistic fuel models. Although typical automotive fuels consist of more than few hundreds of hydrocarbon species, researches show that the physical and chemical properties of the real fuels could be represented by appropriate surrogate fuel models. It is desirable to represent the fuel using the same set of physical and chemical surrogate components. However, when the reaction mechanisms for a certain physical surrogate component is not available, the chemistry of the unmatched physical component is described using that of a similar chemical surrogate component at the expense of accuracy. In order to reduce the prediction error while maintaining the computational efficiency, a method of on-the-fly reactivity adjustment (ReAd) of chemical reaction mechanism along with fuel re-distribution based on reactivity is presented and tested in this study.

Investigation of Diesel Liquid Spray Penetration Fluctuations under Vaporizing Conditions

Diesel combustion and emissions formation is largely spray and mixing controlled and hence understanding spray parameters, specifically vaporization, is key to determine the impact of fuel injector operation and nozzle design on combustion and emissions. In this study, an eight-hole common rail piezoelectric injector was tested in an optically accessible constant volume combustion vessel at charge gas conditions typical of full load boosted engine operation. Liquid penetration of the eight sprays was determined via processing of images acquired from Mie back scattering under vaporizing conditions by injecting into a charge gas at elevated temperature with 0% oxygen. Conditions investigated included a charge temperature sweep of 800 to 1300 K and injection pressure sweep of 1034 to 2000 bar at a constant charge density of 34.8 kg/m₃.

Correlations of Non-Vaporizing Spray Penetration for 3000 Bar Diesel Spray Injection

Increasing fuel injection pressure has enabled reduction of diesel emissions while retaining the advantage of the high thermal efficiency of diesel engines. With production diesel injectors operating in the range from 300 to 2400 bar, there is interest in injection pressures of 3000 bar and higher for further emissions reduction and fuel efficiency improvements. Fundamental understanding of diesel spray characteristics including very early injection and non-vaporizing spray penetration is essential to improve model development and facilitate the integration of advanced injection systems with elevated injection pressure into future diesel engines. Studies were conducted in an optically accessible constant volume combustion vessel under non-vaporizing conditions. Two advanced high pressure multi-hole injectors were used with different hole diameters, number of holes, and flow rates, with only one plume of each injector being imaged to enable high frame rate imaging.

A Computational Investigation of the Effects of Swirl Ratio and Injection Pressure on Mixture Preparation and Wall Heat Transfer in a Light-Duty Diesel Engine

In a recent study, quantitative measurements were presented of in-cylinder spatial distributions of mixture equivalence ratio in a single-cylinder light-duty optical diesel engine, operated with a non-reactive mixture at conditions similar to an early injection low-temperature combustion mode. In the experiments a planar laser-induced fluorescence (PLIF) methodology was used to obtain local mixture equivalence ratio values based on a diesel fuel surrogate (75% n-heptane, 25% iso-octane), with a small fraction of toluene as fluorescing tracer (0.5% by mass). Significant changes in the mixture's structure and composition at the walls were observed due to increased charge motion at high swirl and injection pressure levels. This suggested a non-negligible impact on wall heat transfer and, ultimately, on efficiency and engine-out emissions.

Generation of Reactive Chemical Species/Radicals through Pilot Fuel Injection in Negative Valve Overlap and Its Effects on Engine Performances

This study investigated the potential of generating reactive chemical species (including radicals) through pilot fuel injection in negative valve overlap for improving the combustion and emissions performances of spark ignition gasoline engines under low load and low speed operating conditions. Several Ford sub-models were used for simulating the physics and chemistry processes of injecting a small amount of fuel in NVO (negative valve overlap). Effects of different NVO degrees and different pilot injection timings, factors for fuel conversion were simulated and investigated. CO and H2 conversions during NVO, CO and H2 amounts before spark timing were used for comparing different schemes.
